Lost Foam Casting Equipment: Line Layout and Sizing

Which machines make up a lost foam casting line, how to size the vibration table and vacuum, and what to check on a used line. Field notes.

By Kadir Yılmaz, founder of ZENES Makina Mühendislik (20+ years in the foundry industry)

What equipment does a lost foam casting line need?

A lost foam line needs foam pattern equipment (pre-expander and pattern moulding machine), a coating and drying room, a 3-axis vibration (compaction) table, a vacuum system, and a sand cooling and return loop. The pattern is foam, the sand is dry and unbonded, and the metal replaces the foam as it vaporises. In most plants the bottleneck is the drying room or sand cooling, not the compaction table.

When lost foam pays off

Lost foam suits parts with internal passages that would otherwise need cores: pump housings, pipe fittings, manifolds, engine blocks, wear parts for mining and cement. No cores and no parting line means little flash and short fettling time. It is common in grey and ductile iron and in aluminium. For low-carbon steel, EPS leaves carbon on the surface, so STMMA or PMMA foam is used; settle this before you buy pattern tooling.

The process rewards volume. Pattern tooling is an upfront cost spread over the run. For one-offs, hand-cut foam patterns work but labour climbs quickly.

These are typical ranges. Actual figures depend on casting weight, alloy and supplier.

Sizing the vibration table

Start from the largest cluster. Leave 100–150 mm of sand on every side, which gives the flask size, and the flask gives the table. Table load is flask plus sand plus pattern; take dry silica sand at about 1.5 t/m³.

A single-axis table is fine for simple shapes. Side pockets and horizontal holes only fill properly on a 3-axis table. Frequency and amplitude must be adjustable, because a thin pattern deforms under heavy amplitude. The mistake we see most often on site is one compaction program for every part.

What sets line output

A small line pours 3–10 t of castings a day; a mid-size automatic line 20–60 t. The limits usually sit in three places:

  • Drying room: patterns need one to two days, so the room should hold two to three days of production.
  • Sand cooling: warm sand softens foam and patterns distort. In summer an undersized cooler slows the whole line.
  • Vacuum: if more flasks are poured at once than the vacuum header can serve, pouring queues up.

Energy and running costs

The vacuum pump, drying room and sand cooler draw most of the power. Humidity control in the drying room matters more than heating; a door left open can double drying time. Dry sand has no binder, so sand recovery is high and losses are mostly fines. Foam burn-off produces smoke and liquid residue, so extraction and filtration at the pouring area are not optional.

Used lost foam line: inspection checklist

  • Steam valves and tool clamping on the pattern machine. Steam leaks ruin pattern quality.
  • Are the aluminium pattern tools included? Without them the line is worth far less.
  • Vibration motor bearings, springs or rubber mounts. A table with welded cracks has usually fatigued.
  • Vacuum pump hours, filter and water separator. Hoses and couplings are normally replaced.
  • Flask screens and vacuum chambers: holes, dents, blocked mesh.
  • Is the drying room a panel build you can move, or built in place? Built-in rooms are rebuilt at the new site.
  • Sand cooler water circuit, dust collector and bag condition.
  • Control panels and PLC: is the program backed up, are spares still available?

FAQ

Is lost foam the same as investment casting?

No. Investment casting uses wax patterns and a ceramic shell. Lost foam uses foam patterns in unbonded dry sand and is economical for larger, heavier parts.

Can you run lost foam without a vibration table?

Only for very simple shapes. Cavities will not fill with sand and the mould can collapse during pouring. For production a table is required.

What sand is used?

Usually dry unbonded silica sand, roughly 20–40 mesh. Chromite or ceramic sand may be used for steel or high pouring temperatures.

Can lost foam be added to an existing green sand foundry?

Yes, as a separate cell sharing the melt shop. Keep the two sand systems fully separate.

How ZENES helps

We start with your part list and tell you which parts make sense in lost foam. For a new line we put suppliers side by side on the same scope; for a used line we inspect on site and handle dismantling, shipping and re-installation. Send drawings and annual tonnage and we will size the line with you.
